The gearbox assumes the dual responsibilities of power regulation and energy distribution. When the drive motor outputs high-speed and low-torque power, the internal gear set reduces the speed to the wheel axle’s suitable range through a multi-stage reduction device while amplifying the torque to the design requirement. Taking a specific type of metro gearbox as an example, its transmission ratio is designed at 6.73:1, which can convert the 1400 rpm input speed from the motor to a 208 rpm wheel axle speed and simultaneously increase the torque to 14.2 kN·m. This precise transmission control enables the train to start smoothly at an acceleration of 0.8 m/s² and maintain a mechanical noise level of only 72 dB at a running speed of 120 km/h.

The gear pair is made of 20CrMnTiH carburized alloy steel. After deep carburizing treatment, the surface hardness reaches HRC58-62. Combined with the modified tooth profile technology, the meshing contact area is increased to over 95%.

The box body is integrally cast from vermicular graphite cast iron, with a tensile strength of up to 450 MPa. Combined with a double-layer labyrinth seal structure, it ensures an axial clearance of within 0.05 mm under operating conditions ranging from -40°C to +120°C.

Integrated with vibration acceleration sensors and temperature monitoring modules, it can collect vibration spectra in real-time within the range of 5-10,000Hz and predict faults based on the ISO10816-3 standard, thus enabling condition-based maintenance to replace periodic maintenance.

The operation and maintenance strategy based on the PHM (Prognostics and Health Management) system has significantly improved the maintenance efficiency of gearboxes. Its online monitoring device for lubricating oil particle size can identify metal wear particles larger than 15 μm. Combined with oil spectral analysis, it can warn of abnormal bearing wear 300 operating hours in advance. The modular design has reduced the gear pair replacement operation time to 4.5 hours, a 67% reduction compared to traditional structures. Currently, the mainstream models have achieved an 800,000-kilometer maintenance-free period without opening the box. Coupled with the thermal balance design of the oil cooling circulation system, the oil temperature fluctuation under continuous operation does not exceed ±3℃.

With the application of the third-generation nano-coating technology and digital twin technology, the new generation of gearboxes is moving towards a design life of 2 million kilometers. The continuous optimization of this component not only reduces the energy consumption index of the rail transit system by 17% but also shortens the fault response time from the traditional 72 hours to 12 minutes with the intelligent diagnostic system.
